Luk die casting housing used for special conditions taken high scrap rate and difficult product due to clamping forces of static container more than far away the moving container in die casting die design. So the die casting die was modified. Advanced preset pull rod for pressure rod was assembled on the mould to improve the deformation of the housing and reduce the housing soldering with the static container. In addition, drawing core mechanism for the static container was added and pendulum hinge was set between moving container and middle plate to eliminate the maximum clamping force from the static container, which taken release smoothly and eliminated the deformed scraps.

It is a key factors of good spraying of mould lubricant for obtaining excellent surface quality of the castings. However, the used spraying techniques could not cover the whole surface of the mould, leading to the occurrence of poor spraying effects, partial soldering and pull-failure. Through adopting inner-spraying technology, the problems can be eliminated effectively. The inner-spraying apparatus is composed of spraying channel designed in the mould and an atomizer, exhibiting the features of fully utilizing the pipeline and control unit on the die casting machine. Atomizer directly connect with coating pipe and gas pipe on spraying robot in one end, and connect with inlet of inner-sprayed channel in the mould in other end, realizing the synchronous operation with spraying robot on the die casting machine. The practical verification reveals that the inner-spraying technique can greatly decrease the scrap rate of the die castings.

Die casting processing analysis was conducted, and the gating system and cooling system were designed for aluminum alloy gearbox housings. ProCAST software was used to predict the filling and solidification process as well as the temperature field of gear box housing to optimize designs of the gating system and cooling system. According to the design scheme, the feasible die casting mould was designed and manufactured, and the reasonable technology was presented. Production reveals that, the absence of defects such as misrun, cold shut, can be observed. After machining, the defects exceeding the allowed limited values including porosity, shrinkage, and slag inclusion in the products are absent.
