The character and principle of curing of phenolic urethane resin no bake sand process was introduced. The characters of pinhole defects on the surface of casting which was produced with phenolic urethane resin sand were analyzed. The partial excess of polyisocyanate is the primary cause of dispersive pinhole defects. The pinhole defects can be solved fundamentally by improving the uniformity of sand mixing and making sure part I and II react at certain ratio. The field test shows that improving the performance of the mixer, decreasing the viscosity of resin and prolonging the mixing time can all improve the uniformity of sand mixing. After improving the uniformity of sand mixing, the pinhole defects of the casting were cancelled, quality remains excellent.

The burn sand problem (Burn sand is a common defect in investment casting which means part of the shell mould gets sintered and deformed during the roasting or pouring) was found in investment casting of pinhole seat series products using sodium silicate sand. It is due to the low refractoriness and thick layer of the coating in the sodium silicate sand, which prones to accumulate, and then cause the burn sand easily. But under the same condition, burn sand does not occur in the sand casting process. The experiments show that combining sand casting process with the investment casting process in the production of pinhole seat series products can remove the burn sand defect effectively and economically. Generally, combined process is an effective method in the production of special castings.

The solidification modes of casting in the forming process were presented, namely simultaneous solidification, directional solidification, proportional solidification, disproportional solidification and compound solidification. The casting process of the complicated casting is the comprehensive application of the kinds of solidification modes. The principles based on the work experience in the typical casting forming were presented. In order to obtain sound casting, proper solidification mode should be adopted depending on the structure characteristics of the product and concrete analysis in the process design of the casting, which is the effective design methodology.

By comparison of microstructure of unqualified grey iron castings with that of qualified castings it was found that after too long holding time of iron melt at high temperature, the abnormal transformation occurred in the matrix, i.e. white and graphite D+E-type microstructure formed, even under normal inoculation and production conditions. The experience to prevent the abnormal transformation was summarized, and the holding temperature and time at which the abnormal structure occurred was discussed.
